I didnt try a left handed drill bit, but since the plig is aluminum, I doubt it would bite enough to get it to come out I think it would just drill it out further.
I pulled the manifold and will be taking it to a machine shop when I get the chance, probably friday.
heres what I'm dealing with. Now I have made it worse from everything i tried getting it out, but.....you get the idea.

Chris, You may want to take one more shot at it now that you have the manifold off. This may be what the machine shop will do anyway.
Drill out the center of the plug close to the root diameter of the pipe thread. Now using a small punch, see if you can "peel" what's left of the plug towards the inside of the hole you've drilled. I would then chase the threads with a pipe tap. Don't go too deep with the tap. With the taper on a pipe thread, if you go too deep, the new plugs diameter may not tighten up as much as it should. Rule of thumb with pipe threads is you want to be able to screw them together about 2&1/2 turns by hand before getting the wrench out.
Couldn't you just file the old bolt down flush with the manifold, drill and retap the hole (just a smaller diameter) and replace the plug with a new bronze one yourself?
But goo' lawd! You got rick rolled on that bolt! Good luck with the fix, I say keep at it before you bring it in. Little more elbow grease and/or more swearing - that combo can usually unseize anything :grin:

Next question....One of the bolts on the riser (I think this is what it would be called) above the manifold is being a pain as well. I cant get clearance to get a wrench or socket onto it, I got a small socket to go on, but I cant get a ratchet in as well to turn it with????. On the Port Manifold, its the bolt to the rear on the side closest to the motor. I can get the other three started. Once i get them off though, I'm finding soem allen heads to go back on there....grrrrrrrr
OK, got the riser off, once I Loosened the other three bolts I was able ot get enough clearance on the 4th one to get a wrench on it, its a tight fit in there thats for sure!
Finally! The machine shop finally got done with the manifold. (took 11 days). Looks to have done a fine job despite the wait. I already put the new plug in, this time with some antisieze as well. Still havent reassembled becasue was busy with family stuff this weekend, should get it all back together tonight.
The word "box end wrench" comes to mind for these things. Definitely room in a DD for it to work its magic...not sure about the V-Drives.
Granted, if all 6 sides are rounded, it may not work so well, but if you've got 2-4 points for it to grab onto that a typical wrench couldn't attach to b/c of stuff in the way, it'll likely do the trick.
I just invested in a set of large wrenches that included a 1-1/16 box end wrench for my manifold drain plugs. Everything else on the boat gets a socket (with a socket wrench, and the block gets re-attached with a torque wrench). Hose clamps obviously get the flat head screwdriver.
I got the manifold and riser reinstalled last night. New gaskets and hardware and she's good to go. Now its on to the other things before I put her away for the winter
