    Top balloons up 3/8" during the engine start. Sides are static. Is there an internal bulkhead in the muffler?

      The muffler has two chambers. It is split into a forward chamber, and an aft chamber. If you look carefully at the muffler, you can see a high spot all around the circumference of the muffler, this is the fiberglass "band" that hold the two halves together.

      I repaired my muffler with Marine epoxy from Tap Plastics.

      I used the 314 resin, with the 102 hardener.

      If you have had any oil in the bilge, you must be very meticulous to get the muffler as clean as possible.
      Be careful when removing the rubber hoses from the fiberglass exhaust tubes, and muffler. You probably will need to slide a piece of sheet metal between the rubber, and fiberglass parts. Try to avoid prying on the fiberglass.
      If you can twist the hose connection, that will help break the connection loose.
      You can pry the rubber hoses off the exhaust manifold. Sliding the hoses as far on to the manifold as possible will give you more room to move the muffler and exhaust pipes aft, and get enough clearance to get the parts out of the boat, so the muffler can be repaired.

        Thanks DanielC and JHersey29, I appreciate your comments. I called Centek this a.m. about the Centek 1601139 Hull Hugger. The Centek tech confirms the 2 chambers and he said to repair that I need to cut the muffler in half.

        I just found and watched the JHersey29 repair videos showing how to repair. Using sheet metal to slide in and loosen the hoses is a great suggestion. I will see how it goes. I may end up pulling the exhaust risers like JHersey29.

        The other hurdle is that the gas tank on a 2002 Ski Nautique sits over the rear hose to muffler connection. I may have to pull the fuel tank if things get too tight. Wish this was a winter project and not in the middle of boating season.

          If you pull the fuel tank take a picture and make sure you mark the outlet hose and return hose. They sometimes have red tape.on them but its probably pretty old and may fall off. If your going that far repack the rudder while you have the tank out. Also good time to do steering cable. Those are the things I can think of if you pull out the gas tank.
